Kelly Controllers has new controllers out that are more robust.  They are all black with bigger terminal.  Mike put one of those in a Fiero with Lithiums and he was very pleased with the results of that controller.  Here is pictures of it on his website.

Which ranges from 1600 to 1900 depending on which model you get.  So maybe you might just want to look at the newer black cased Kelly Controller.

I checked and my Kelly controller is a KDH14650B.  I've had no problems since putting it in and adding liquid cooling, but if you really want 500A, you might want to go bigger, like a Zilla with liquid cooling components built in.

Thanks for the responses to my questions regarding acceleration and top speed with my Festiva conversion. I have been doing my initial tests with temperatures around 75deg, so I don't think cold lithium batteries should be a factor. The spec sheet on my batteries list constant discharge at 3C or less.  Shouldn't this mean that I can pull up to 300 amps battery current safely on acceleration?




Thanks for the offer of the Zilla controller to test, Mark. I am not in the Austin area, so I won't be able to take you up on the offer.



Based on your suggestions I plan to:



1)      Beak-in the D&D motor gently - thanks for the reminder



2)      Replace the Kelly controller with one more suitable for highway use - any suggestions on a reliable replacement for my 144v system in the 500 amp range?



3)      Install additional gauges for BOTH battery & motor including voltage and current.
